Gasless MIG Welding: When to Skip the Bottle
Gasless (flux-cored) MIG welding explained for Australian conditions: how it works, when to use it, wire options, and the true cost comparison vs gas-shielded MIG.
Gasless MIG welding uses flux-cored wire that generates its own shielding gas — no bottle, no rental, no regulator. For many Australian welders, especially outdoors and on farms, it's the practical choice. But it's not right for every job.
What Gasless Actually Means
"Gasless" is slightly misleading. The wire — called flux-cored or self-shielded — contains a flux compound in its core that vaporises when it hits the arc. This flux creates a gas shield around the weld pool, exactly like bottled argon/CO2 would. The difference is where the gas comes from: inside the wire vs inside a bottle.
The correct terminology: Gasless MIG is technically FCAW-S (Flux-Cored Arc Welding, Self-shielded). The wire costs more per kilogram than solid MIG wire, but you save on gas rental and refills.
When Gasless Wins
Outdoor welding. Wind blows bottled shielding gas away from the weld pool, causing porosity. Gasless wire's self-generated shield is far more wind-resistant. If you're welding on a farm, a boat trailer, or a construction site — gasless is the practical answer.
Occasional welders. If you weld less than 2 hours a month, the annual bottle rental (typically $108-$219 for BOC depending on size) costs more per weld than the premium you pay for flux-cored wire. Our gas bottle price analysis has the full break-even math.
No gas supplier nearby. Rural and remote Australia often lacks BOC, Supagas, or Air Liquide depots. gasless wire ships anywhere.
Dirty or rusty material. Flux-cored wire is more forgiving of surface contamination. The flux has deoxidising properties that clean the weld pool.
When Gas-Shielded MIG Wins
Indoor fabrication. No wind means bottled gas works perfectly. You get:
Production welding. If you're welding more than 4 hours per week, solid wire + bottled gas is cheaper per metre of weld. The flux-cored wire premium exceeds the gas cost at higher volumes.
Aluminium. You cannot weld aluminium with gasless wire. Period. You need pure argon and solid aluminium wire.
Thin sheet metal. Flux-cored wire runs hotter and is harder to control on material under 2mm. Gas-shielded MIG with a low CO2 mix is the better choice for auto panel work.
- Less spatter (major advantage)
- Smoother bead appearance
- Better control on thin material
- Easier to see the weld pool (no flux smoke)
Gasless Wire Options in Australia
Important: Always check your welder's manual. Some budget MIG welders are designed for gas-shielded operation only. Most modern multi-process machines (UNIMIG Viper/Envy, Cigweld BlueVenom) handle both.
| Wire | Brand | Typical Price | Best For |
|---|---|---|---|
| GL-11 Gasless 0.9mm | Weldclass | ~$299/15kg | General purpose, the AU market leader |
| Bossweld Gasless 0.9mm | Bossweld (Bunnings) | ~$70/5kg | Occasional/DIY |
| VEVOR Gasless 0.8mm | VEVOR | ~$50/5kg | Budget option |
| Lincoln Innershield | Lincoln Electric | ~$120/5kg | Trade quality |
The Cost Comparison
For a home welder doing ~2 hours per month:
Gasless saves $304/year for the occasional welder. But if you're welding 8+ hours per month, the math reverses — gas MIG becomes cheaper per hour.

| Gas MIG (BOC D size) | Gasless MIG | |
|---|---|---|
| Annual bottle rental | $108 | $0 |
| Gas refills (2/yr) | $216 | $0 |
| Wire cost (5kg/yr) | ~$50 (solid) | ~$70 (flux-cored) |
| Annual total | $374 | $70 |
Tips for Better Gasless Welds
1. Increase wire feed speed. Flux-cored wire typically runs 10-20% faster than solid wire at the same amperage.
2. Use a larger contact tip. The flux core makes the wire slightly larger diameter. A 0.9mm tip for 0.9mm wire may need to be 1.0mm.
3. Drag, don't push. Gasless welding uses a drag technique (torch angled back toward the completed weld), opposite to gas MIG's push technique.
4. Clean between passes. The flux leaves a slag coating (like stick welding). Chip and brush it off before the next pass.
5. Ventilate. gasless wire produces more smoke than gas-shielded. Weld outdoors or with extraction.
Frequently Asked Questions
Is gasless MIG welding any good?
Yes, for the right application. It produces structurally sound welds that pass structural certification when done correctly. The bead appearance is rougher than gas MIG, but strength is comparable.
Can I switch between gasless and gas on the same machine?
On most multi-process welders, yes. You'll need to change the wire, possibly the polarity (many gasless wires require DC- electrode negative — check the wire spec), and adjust the wire feed speed.
Does Bunnings sell gasless wire?
Yes. Bossweld gasless wire is available at Bunnings from about $70 for a 5kg roll. See our Bunnings welder review for their full welding range.
What's the best gasless wire for beginners?
Weldclass GL-11 0.9mm is the Australian market leader and the most forgiving for beginners. It runs smoothly on most machines and produces consistent results.
Frequently asked questions
What gas do I need for MIG welding?
For MIG welding mild steel in Australia use an argon–CO2 mix — 92/8 (Argoshield-style) is the standard. 100% CO2 is the budget alternative with more spatter. For MIG on aluminium or stainless you need straight argon or a specialist mix respectively.
What is pure argon used for in welding?
Pure argon is used for TIG everything (helium mixes for thick sections); MIG aluminium, typically at 8–12 L/min TIG. The default TIG shield; also the base of most mixes
What is argon-CO2 mix used for in welding?
Argon-co2 mix is used for MIG on steel (Argoshield-family 92/8 to 80/20), typically at 12–15 L/min. More CO2 = deeper penetration, more spatter; 92/8 is the Australian hobby standard
What is 100% CO2 used for in welding?
100% co2 is used for cheap MIG on thicker steel, typically at 15–20 L/min. Dirtier but cheap and penetrative; fine for farm repairs
